Intercooler Bar and Plate- 2003-2007 Ford 6.0L Powerstroke F250 F350 F450 F550 | SPELAB
---tab Description---
Description
Take your 6.0L Powerstroke's reliability and performance to the absolute limit. The SPELAB Heavy-Duty Bar-and-Plate Intercooler is engineered for truck owners who push their rigs to the extreme—whether that means hauling a 15,000 lb 5th-wheel up steep grades or running high-boost custom tunes.
Unlike the weak factory intercooler or standard tube-fin replacements, this unit features a massive 3.35-inch thick Bar-and-Plate core mated to Indestructible Cast Aluminum End Tanks. This rugged construction provides a massive "thermal mass," acting as a heat sink to absorb extreme temperature spikes during long, heavy pulls. The result? Drastically lower Intake Air Temperatures (IATs), a denser air charge, and critically, a significant drop in your Exhaust Gas Temperatures (EGTs).
Whether you are completing your 6.0L "Bulletproof" build, upgrading your turbocharger, or just want the peace of mind that your intercooler will never blow apart under 50+ PSI of boost, the SPELAB Bar-and-Plate is the ultimate cooling solution.
Fitment
- 2003–2007 Ford F-250/F-350/F-450/F-550 Super Duty
- 2003–2005 Ford Excursion 6.0L Powerstroke
Key Features
-
Massive 3.35" Bar-and-Plate Core (34% Larger)
We increased the core thickness by 34% over the factory 2.48-inch unit. The dense bar-and-plate structure offers immense thermal capacity, preventing the "heat soak" that plagues stock trucks during heavy towing or back-to-back dyno pulls. -
Indestructible Cast Aluminum End Tanks
Stop worrying about blowing a plastic tank or splitting a cheap weld. Our end tanks are cast from solid aluminum, providing unmatched structural integrity capable of handling compound turbos and extreme boost pressures (100+ PSI) without ballooning. -
Engineered Internal Air Diverter (Hot-Side)
A premium feature often missing in competitor units. We integrated an internal diverter valve in the hot-side tank. This forces the highly pressurized hot air to distribute evenly across the entire 21.5-inch height of the core, ensuring 100% of the cooling fins are utilized, rather than air just taking the path of least resistance. -
Lower EGTs & Extended Turbo Life
By drastically reducing pressure drop across the massive core, your VGT turbo doesn't have to work as hard to hit target boost. This reduces turbo strain, sharpens throttle response, and keeps your EGTs safely out of the red zone. -
Direct-Fit Installation
Despite the massive increase in size and cooling capacity, this intercooler is designed to drop directly into the factory location without any cutting or modifications.

---tab FAQ---
FAQs
Q: I tow a heavy 5th-wheel RV. Is this better than the Tube-Fin version?
A: Absolutely. When towing heavy loads up long inclines, your engine generates massive, sustained heat. The Bar-and-Plate core has significantly more "thermal mass" to absorb that heat, keeping your EGTs stable over long pulls. It is the #1 choice for heavy haulers.
Q: Why are Cast Aluminum end tanks better than welded ones?
A: Cast end tanks are molded as a single, solid piece of thick aluminum. This eliminates weak points (weld seams) and allows for a smoother, aerodynamic internal shape that flows air better than boxy, sheet-metal welded tanks.
Q: Will this handle a tuned 6.0L with an upgraded turbo?
A: Yes. This intercooler is over-built to handle aggressive tuning, larger injectors, and high-boost single or compound turbo setups.
Q: Do I need to buy a piping kit with this?
A: While not strictly required, if you are upgrading to a high-capacity intercooler like this, your factory rubber boots are likely the next weak link. We highly recommend pairing this with a SPELAB Intercooler Piping & Silicone Boot Kit to completely bulletproof your charge air system.
Q: Will this fit my 2005 Ford Excursion 6.0L?
A: Yes, it is a direct-fit replacement for 2003–2005 Ford Excursions with the 6.0L Powerstroke engine.
Q: Is tuning required after installing this intercooler?
A: No tuning is required. However, custom tuning will help you fully capitalize on the increased airflow and cooler, denser air charge.
